Does anyone know why George's father was played by someone other than J.Stiller in at least one episode ? Was Stiller ill or something?

Actually Jerry Stiller was the second actor to play Frank Costanza. In the characters first appearance "The Handicap Space", a different actor played the part. However, Stiller was so popular in the part, when it came time to show the episode in syndication, they decided to refilm those scenes many years later with him and replaced the original actor.
They did something similar with Newman. His first "appearance" was an off screen voice done by Larry David. For syndication they re recorded the lines with Wayne Knight who had eventually played the part when he showed up on screen.
